A new technique is proposed to design the optimal intermediate die geometry of a multi-stage drawing process in which the shape of the product is a rectangular rod. A program is developed using the proposed technique. In the design of the intermediate die geometry, the virtual drawing die is constructed using the initial round billet as an entrance of the virtual drawing die and the final product as an exit, then the virtual drawing die is divided into pass numbers. Divided intermediate die geometry with an irregular shape is transformed into a rectangular shape for manufacturing of the drawing die. To verify the application of the proposed technique to real industrial products, it was applied to a conventional drawing process composed of two stages and simulated by the three-dimensional rigid plastic finite element method. The proposed technique is compared with experiments.
